Has anyone tried to fabricate a main wing by making a two-part plaster mold then fill it with a spray foam from HomeDepot? I've used the foam around the house and it seems to harden with quite a bit of strength.
Dumb idea??? Cost per wing would be about $1.00 ....

Never heard of it being done. Suspect it would not have much longitudinal strength, but I'm guessing. There are so many clever folks in this hobby I suspect it would have been tried and if it worked info would be out there.
Most folks making their own wings cut them out of foam using the hot wire method. You can probably [Google] that up and find youtube videos on it.

If the stuff holds together then you could fibreglass it for strength. You could also lay a couple of carbon fibre strips inside the mould suspended so they go through the centre perhaps? John

don't know about a whole wing! but I use it to fix the wing tips, and fill some hole, I even secured a battery box with it.
